Fold Foam Board Into Perfect Tubes

Every fuselage and spar on this site starts as a flat strip and four fold lines. The whole trick is one rule: mark your dimension four times, then cut 3/16″ channels inside the second and fourth spaces. Do that, and the strip closes into a crisp, square tube on the first try — no crushed corners, no "why is it wider than I marked."

Quick answer

To fold foam board into a square tube, make parallel cuts one foam-thickness apart along each fold line, peel the foam strip out of the channel, and leave the far paper face intact as the hinge. Fold the flat into a box and glue it square — a stiff, light fuselage from one sheet.

Why a folded tube beats stacked sheets

A flat strip of foam board flops. Fold that same strip into a box tube and it suddenly resists bending in every direction — same material, same weight, completely different structure. That's why the 30-inch trainer's fuselage is one folded 2½″ tube, and why a folded C-channel makes a wing spar stiffer than a solid strip three times its weight. If it's a wing you're stiffening, the wing spar guide covers which spar your span actually needs and where in the chord it goes.

The catch is the fold itself. Foam board is ≈3/16″ thick, and a plain fold has to bend around that thickness: the paper cracks, the corner rounds over, and each face comes out wider than you marked. The fix is to take the foam out of the corner's way — a channel: a 3/16″-wide strip where you remove the near paper and the foam but leave the far paper untouched. The surviving paper becomes the hinge, the neighboring face nests into the empty channel, and the corner closes dead square at exactly the size you marked.

Channels are drawn inside the second and fourth spaces (second space only, for a C-channel). Cut channel edges with a straightedge, remove the foam, leave the far paper.

The full sequence, at the bench

  1. Mark the strip. From the calculator above: lay the ruler along one edge and tick every mark in one pass — don't move the ruler between marks, stacking errors is how tubes go trapezoid.
  2. Score the fold lines. At each face line, cut through the near paper only — one light pass. This is what lets the corner bend instead of crumple.
  3. Cut the channels. Two straightedge cuts per channel through paper + foam, stopping at the far paper. Peel the foam strip out with the knife tip. A fresh blade segment makes this a five-second job per channel.
  4. Dry-fold first. Fold the whole tube closed with no glue. Corners should close square with no fight. Anything binding? Deepen that channel's peel, not the hinge.
  5. Glue and close. Run hot glue down one channel at a time, fold that corner shut, hold it three seconds, move on. Finish by gluing the last face's edge into the edge channel.
  6. Square it while it cools. Sight down the tube; a gentle twist trues it up in the seconds before the glue sets. After that, it's structure.

The three mistakes that ruin tubes

  • Cutting through the far paper. Now it's two pieces, not a hinge. Tape it back together on the outside and carry on — but next time, shallower.
  • Skipping the channels. The tube still folds… into rounded corners, cracked paper, and a box that's one board-thickness too wide on two sides. The 3/16″ channel is the technique.
  • Marking each face from the previous mark. Small errors stack across four faces. Mark every line from the same edge, using the running numbers in the table above.
